Specifying Custom Boxes: Structure, Material, Print and Finish
A quote request lands in a factory inbox and reads, in full: “Custom boxes, 500 pieces, size 200 × 150 × 60 mm.” There is nothing wrong with that line — it is just not yet a specification. A factory cannot quote it, because the structure has not been named, the material has not been chosen, the print coverage and whether printing runs inside or outside are unknown, the finish is unstated, there is no insert or divider requirement, and nobody has said whether the boxes should arrive flat-packed or assembled. Any number that came back would be a guess dressed up as a price, and the second quote — the one issued after all of those questions are answered — would look nothing like the first.
This guide is the sequence that turns that one line into a specification, in the order the decisions actually have to be made. It is written from inside a custom manufacturing factory in Zhejiang, where these briefs arrive every day, and it covers every category we package for: e-commerce, retail, food and beverage, electronics, cosmetics and skincare, subscription programmes, corporate gifting and premium lines.
Structure first, then material, then print: the order that prevents rework
Three decisions sit on top of each other in a fixed order, and reversing them is what makes a packaging project expensive.
The structure is decided by the product: what it weighs, how that weight is carried, whether it is fragile, whether it ships alone or sits on a shelf, and whether it is opened once or reclosed many times. The material is decided by the structure and the shipping route — a structure that has to lock into itself needs a board that folds and holds a crease, and a structure that has to absorb a journey needs a board with an inner structure. The print and finish are decided last, because they sit on top of both: you cannot sensibly choose a soft-touch lamination before you know how much of the box carries print, and you cannot lay out artwork before the panels exist.
The two early mistakes we see most often are choosing a material before choosing a structure, and choosing a finish before knowing the print coverage. The first produces a board that cannot execute the box the product actually needs. The second produces a finish applied across a surface that was never designed to carry it.

The box structures, and what each one is for
Structures are best read as families, not as a product list. Each family exists because a particular job needed doing.
Folding cartons are lightweight printed cartons for retail, cosmetics, food and small products. They ship flat before assembly and fold up around the product, which makes them the cost-efficient printable option for shelf-ready packaging. If the box is going onto a shelf and the product inside is doing most of the protecting, this is usually the family to start from.
Mailer boxes are self-locking corrugated boxes built for e-commerce and subscription shipping. They are durable and impact-resistant for shipping rather than for display, which is exactly right when the box is opened at a doorstep rather than seen on a shelf.
Rigid boxes are non-collapsible set-up boxes with a substantial, structured feel. They are used for premium lines, gift sets and limited editions, and can be supplied as a two-piece lid-and-base structure — the format most people picture when they imagine a presentation box.
Corrugated shipping boxes are protective outer packaging for heavier or larger products. They are the layer that travels, not the layer that presents.
Display boxes are counter and shelf display structures for retail and impulse buying, where the box is part of how the product is merchandised.
Three structures buyers often do not know exist are worth knowing before a brief is written: magnetic-lid boxes, where a magnetic closure holds a rigid lid; drawer boxes, a printed outer sleeve with a sliding tray — you can see examples on our custom drawer boxes page; and sleeve boxes, a printed sleeve over a tray or a plain container.

Reading the product: the physics that decides the structure
This is the section that replaces price guesswork with a decision. When our engineers open a brief, the questions are always the same.
How much does the product weigh, and does that weight sit on the box or hang from a panel? A dense item resting on the base of a box loads it in one direction. A heavier item held by a panel or a hang tab loads it in another entirely. The structure follows the load path, not the product category.
Is it fragile, and does it need the box or an insert to absorb the risk? Some products need an outer structure that takes the journey and an insert that holds the item away from the walls. Others only need the item held still.
Will it ship individually or sit on a shelf? Shipping structures are built for transit and handling; shelf structures are built for visibility and to be picked up repeatedly.
Will the customer open it once, or open and reclose it repeatedly? A subscription box or a storage kit that gets reopened needs a structure that tolerates repeated cycles. A one-time gift does not.
Does it share the box with other items? Multi-item sets are a layout problem before they are a box problem.
Does the box have to look like a gift, or behave like a shipping container? Some briefs want one and some want the other, and a few genuinely need both in a single structure.
Each answer narrows the shortlist. The short decision rule for the most common case: a single product shipped direct to a consumer usually needs a mailer or a folding carton plus an insert, while a multi-item set given as a gift usually needs a rigid, magnetic-lid or drawer structure with an insert designed for the layout.
Materials, in plain language
There are three material families in our range, and each contributes something different.
Cardboard is a printable, foldable sheet — the material that lets a carton be printed, creased and folded flat.
Corrugated board carries an inner structure that gives a box its ability to take a journey. It is the reason a mailer or shipping box behaves differently from a printed carton of similar footprint.
Rigid board is a solid, non-collapsing board used for premium presentation. It does not fold into a flat carton; it is wrapped and set up.
Material choice follows structure and the journey, not the other way round. FSC-certified and recycled materials are available as options where a brand’s sustainability positioning calls for them.
We do not publish weights, grades or thicknesses, because the correct specification depends on the structure and the load it has to carry. A number lifted from a specification table is not useful on its own; the useful conversation is about what the box has to survive. Printing: inside, outside, and how colour is matched
We print full-colour CMYK, Pantone colour matching and digital printing, applied outside, inside, or both.
The practical difference matters. CMYK is for photographic and multi-colour artwork, where the image is the point. Pantone matching is for brand colours that have to land on an exact reference rather than an approximation. Digital printing suits artwork that needs to go straight to output. Inside printing is used for the unboxing moment: a message, a pattern, a colour block, or a laid-out interior that frames the product when the lid comes off.
The print-coverage question changes a quote more often than almost any other line in the brief: does the design run edge to edge, or sit as a mark on a plain board? Full coverage across multiple panels is a different production job from a centred logo, and it should be stated rather than assumed.
Then there is the artwork conversation, which is where most first-time projects lose time. Artwork is built to the dieline, with safe zones kept around folds and closures, and it has to be built to the box rather than enlarged to fit it. A design composed at the wrong proportions and then stretched onto a dieline will look wrong at every fold.
Finishing: how a box feels before it is opened
Finishes are easiest to choose by the effect they create.
Matte lamination reads restrained and premium. Gloss lamination reads vivid and commercial. Soft-touch lamination changes how the box feels in the hand before anything is read. Spot UV lifts one element off a matte field by making it catch light. Foil stamping gives a metallic mark that catches light in a different way and draws the eye to a logo or a line of type. Embossing raises an element into a tactile shape you can feel with a fingertip. UV finishes give a surface a specific sheen and behaviour.
The practical rule we give brands: one dominant finish plus one accent reads as deliberate. Several finishes on one panel read as unresolved. Note also that every finish is a separate production step, which is one of the factors that changes cost — along with structure, dimensions, material, print coverage, inside printing, inserts, quantity and the number of designs.
Inserts, dividers and the multi-item problem
The insert has to be designed with the box, not after it. An insert specified later is usually an insert that does not fit the opening sequence, does not hold the product the way the layout intends, and does not survive the packer’s hands at speed.
We produce custom inserts and dividers in foam, paper and paper-pulp options, to hold product securely and to support multi-item sets. The failure this prevents is specific and common: a set with an elegant exterior and a disordered interior — everything sliding into everything else the moment the lid comes off.
The design logic runs from the product’s shape and the opening sequence. A multi-item set is best planned as a layout rather than as a box with contents dropped in, and that is where a gift box for several items needs different thinking from a single-item carton — the custom gift boxes range exists because those layouts are genuinely different problems.
Our engineers develop the structure and the die-cut from the customer’s product dimensions, and can present more than one structure option for the same product, so the layout can be compared rather than assumed.
Sizing, dielines and the mistake that ruins a print run
Box dimensions are quoted as inside dimensions in length × width × height. The inside measurement is what the product sits in, so it is the number that matters. Measuring the product at its widest, tallest and deepest points is the starting point — not the nominal size on a spec sheet, and not the size of the packaging it currently arrives in.
Then clearance. Too tight, and the box fights the packer on every single unit. Too loose, and the product shifts in transit. The honest position is that the insert, any padding and any accompanying card all consume the same internal space, so the clearance conversation and the insert conversation are the same conversation.
A dieline is the flat template showing every panel, flap, fold and glue tab. Three rules stop a beautiful design from being ruined in production: place elements on the correct panel for the structure; keep folds, closures and glue areas clear of critical elements; and allow for the fact that adjacent panels meet at a fold, so a pattern, colour block or rule has to line up across it. Artwork is built for the box rather than adapted after the structure is chosen — that single principle prevents most of the reprints that start as “small artwork adjustments”.
Flat-packed or assembled — and why it matters before you order
Boxes are delivered flat-packed or assembled, and palletised for larger volumes.
Flat-packed delivery is used for storage efficiency. Operationally, it means someone assembles the boxes before packing, which is a decision about warehouse space, labour and packing speed rather than about the box itself. Assembled delivery removes the assembly step and consumes substantially more storage volume.
There is a reason this comes up in premium projects: flat-packed rigid and drawer structures are what make it possible to store a premium box compactly rather than as a stack of finished volumes. Because the choice affects both the quote and the storage plan, it belongs in the brief stage, not in a conversation after the order is placed.
The quote brief: eleven lines that get a useful answer
Copy this and fill it in. Each line changes the answer, which is the point.
- Product type and what it has to survive — a jar, a circuit board, a candle, a set of three.
- Product dimensions at the widest, tallest and deepest points, plus any inside box dimensions you already know.
- Structure preference, or the product information from which a structure can be recommended.
- Material direction — cardboard, corrugated board or rigid board.
- Print coverage and placement — edge to edge or a mark on a plain board, and inside, outside or both.
- Finish — the effect you want, not necessarily the technique.
- Insert or divider requirement — and how many items the layout has to hold.
- Quantity and number of designs.
- Delivery format — flat-packed or assembled.
- Artwork status and format — finished, in progress, or not started.
- Destination — where the boxes ship.
A brief containing all of these is what allows a factory to respond with a usable structure suggestion rather than a questionnaire. A brief missing half of them produces a reply that is really a list of questions, and that round trip is the most common cause of a slow first quote.
From sample to production
The sequence runs: dimensions and structure agreed, die-cut developed, artwork built to the dieline, a proof or mockup approved, a physical sample checked, then production. Why the physical sample matters specifically in packaging: a digital mockup cannot show how a fold behaves in the hand, how the board feels when the lid comes off, whether the product rattles when the box is tilted, whether the insert actually holds under that tilt, or how the real colour reads on the actual material under real light. Those are the things a brand is really approving.
What to inspect on a packaging sample
When the sample arrives, work through this list before signing anything off:
- Does the product fit, with the insert or padding in place?
- Does the box open and reclose the way the design intended?
- Does the print colour match the approved proof on the actual board?
- Are the folds clean and the panels square?
- Do text and logos sit clear of folds and glue areas?
- Is the insert holding the product without pressure points?
- Does the structure feel like the presentation the brand intended?
- How does the flat-packed or assembled format behave in storage?
This is the stage to raise a change, because after approval the specification is fixed — structure, dimensions, material, print and finish all lock together at that moment.
